Well poop, nothing ever goes to plan, the issue now is that the viscous washer (never had it in before so i think that's what was creating excess play) won't allow the gear pin to slide into the drive cup. Its like it's too thick? Should I try sanding it with 220 grit sandpaper? I'm really at a loss right now as to what's going on. I have to go somewhere now so I don't have time to screw with it till later tonight

You can use a emery ,an then smooth with 220 ,depending on how much you need removed!

Are you using the Rovan diff case. It doesn't work with the HPI internals . I found that out the hard way when I was doing my diff this past winter . Or was it the Rovan internals that don't fit in the HPI diff case. It was a cluster f__k to to say the least . I had to wait a week because I had to order more parts when I was putting my diff together.
 
Well yes, the internals and diff case is Rovan, the only things different are the flm outdrives and hpi rebuild kit. Even the original rovan viscous washer wasnt letting the pin in without a ton of force.
 
Well looks like I need a new diff case now. The ass clowns who made this diff case (rovan) managed to tap one of the holes for the pins to go through that get blocked off by screws in the end to m4 and the other to m5 (how the hell do you manage that??) So I had to cut a screw down to fit the hole, then when Im putting the screw in, the threads in the poopy meterial diff case strip out, so now I cant re drill and tap to M6 otherwise the screw will be too big and foul on the inside of the transmission case ???? soooooooo I think I'm Gunna go pick up that madmax one after all. Fekin piece of poop that Rovan case was. Soooo that's another thing added to the laundry list ? sooooo what I'm Gunna do is work my ass off to make more money to afford this in a very short time frame and first order engine parts before the diff case.
