If you remove the front of the front diff. holder and put a cordless drill on your stub axle, with the hex off, you can spin the entire front drivetrain while the diff. is in and it will usually show a wobble in the diff. cup machining if your ring gear and pinion won't mesh well. Another possibility is junk in the teeth of the pinion. I had mystery plastic get in there before. I believe it was an Ofna, but it happens from time to time.
