It’s been about 8 months of running since I’ve opened up diffs, over a year since I’ve rebuilt the shocks and rebuilt the bearings and everything on the rig just feels old. I decided to rip the whole thing apart and see what’s up and give her some tlc. I hate doing this project but it’s a thing that needs to be done about once or twice a year.

Here was the starting point.CA2CBFF1-DEE5-4CA1-8C23-62380F404C3F.jpegE503F7A4-9275-440B-B931-AEFEF34F8E55.jpeg1D254CE6-A382-43F5-BCFE-FFC07D099D46.jpegAE8AC3F1-5357-42F3-BC61-B96F49F1433B.jpeg304AA6A9-57FA-42EA-AB90-3657C23AE06C.jpeg9FD93BEB-14F3-4786-ADD8-C72705507113.jpegF1F02C16-5531-4D00-97C1-FE02700DF553.jpegA42B0702-4CF3-42FF-A259-678417AA75F7.jpeg88AFFF03-3F95-4A8D-8C92-11ECF29F0D77.jpeg

before ripping anything down I knew these things were shot.
Exhaust coupler and spring
Shock boots
Drive shaft boots
Axle boots
Bearings
a majority of the screws were wrong size or stripped
Carb was bad
Killswitch was dead
Gas lines were starting to wear out

the plan was to strip everything down but and bolt.53258C47-A21A-4BFF-9E4D-0371C074D47A.jpeg6F3436F2-AC0B-4D8B-8412-011348AA84BD.jpegD03763C6-2416-49F2-BAFC-4BC2E9A17BA6.jpeg6C082681-E20C-4FAB-A382-CD68B4995FC3.jpeg

only a few screws are giving me problems. one screw holding the rear diff together is stripped83C660BF-8442-411C-AFFE-7A5C4F5206BB.jpeg
One of the steering posts and both steering servo mounts are stuck and stripped19C9790D-0558-450A-AA5A-8D8595EC2558.jpeg

here’s everything that will be replacedFBF295AD-2F3A-4EE7-B50F-B857ED447814.jpeg7A679808-A63C-4F2E-82D0-B73D61FB4264.jpeg58AC978B-77B2-4987-A067-5DA2475F19B9.jpeg0B13CB5D-C349-4166-AFF7-9A926EB9AE9C.jpegEC8AD6B9-609D-4340-934E-E849F949E407.jpeg
Also the rear diff housing is probably shot as well as the rear diff case if I can’t remove the screw without destroying it.

Who makes those gas line quick disconnects??

Looking for a screw kit for the rebuild. Stainless steel and really strong so I don’t round out hexs. What do y’all recommend?
major rebuild there bob?? need some easy out reverse taps for those stripped bolts? bit of heat on the chassis??
Yeah I’ll get the stripped screws sorted.
How are y’all cleaning and polishing small pieces of aluminum with good results. Not looking for mirror finish just a clean consistent look

Removed the stripped and stuck screws by drilling out the heads and then remove the thread with a vice grip. Started figuring out how to polish up all the aluminum. I’m on the fence on how far I want to go with restoring the damaged aluminum but most of me thinks it will be wasted effort to spend so much time on these parts

Idk where your located but home depot had screws when i had to get longer ones when i added rear cv protectors any local big box hardware store should have what you need.
@misterleon once you polish aluminum you can't stop...don't do it! Its a constant battle unless you seal it after you polish...i battle the forks on my harley after I polished them

I want to replace every screw may get a kit may order 1 by 1 off a website not sure. I want to clean and polish but will stop myself at “good enough for government work”
